What size welder for 1/4 inch steel?
The honest answer: 140 amps does it once, 200 amps does it all day. Here's the difference.
Short answer
For non-structural 1/4" steel — brackets, trailer tie-downs, gate hardware — a 140 A machine with 1/8" stick rod (90–140 A) or .035 flux-core will make a weld that holds, if you bevel the joint and don't rush. For structural 1/4" — hitch receivers, engine mounts, load-bearing tabs — you want a 200–220 A machine on 240 V, because a proper 1/4" fillet needs a bead profile that a 140 A machine can only build in multiple slow passes.
The math behind it
Rule of thumb: stick rod diameter ≈ half the base-metal thickness, so 1/4" (250 mils) takes a 1/8" rod. E6011 in 1/8" runs at 75–125 A; E7018 at 90–140 A. Both fit inside a 140 A machine's output — which is exactly why "can my 140 A welder do 1/4 inch?" is technically yes. The catch is duty cycle: 1/8" 7018 at 125–140 A pegs most 140 A machines at 100% output, so they thermal-cycle and cut out every few minutes. Joints change the answer
A 1/4" outside corner needs less penetration than a 1/4" butt joint. Beveling a butt joint to a knife edge turns one impossible-penetration weld into two easy-penetration passes. If you own a 140 A machine, grinding the bevel is the cheapest 40 amps you'll ever buy.
